Couldn’t find anything in the search feature and not sure if it should go here or under 64-65 but I was looking at my strut rods side by side and they appear different. Same length and width but portion that attaches to the lower control is slightly different. Is one off another Ford or was there a design change?

They are normally the same for both sides.  Could be one is a service replacement, haven't noticed differences like that.

What are the thicknesses of the end (measured between the two holes), and the rod diameters (measured about six inches from the end)? Strut rods are hot forged from round bar stock. Different diameter bar stock, or a different forge "stop" might be possible answers.

Nope. You need calipers to check thicknesses and diameters, specifically for tolerances.
(I prefer dial calipers as opposed to digital. No batteries to wear out in the dial style.)
