The first thing to check is make sure that your part numbers match up if you head light assembly is a "A" part number "B" part number "C" and "D" head light buckets that have a B part number don't fit together to well with a head light extension of a "C" part number its all gota match

Nate-  Another detail to check out.  I've been away from the car project recently.  Too many other things happening this time of year.  I'll be sure to check the "A" "B" "C" and "D's".   Thanks--Gary

Charles will remember my car I think in this area.
My restorer felt that the headlight doors fit like Ford did them originally.
I don't feel this way but I haven't as of yet tried to fix my left side door.
Weird thing is there is a repro on the right side and it fits perfect and lines up well with the hood.
I'm actually thinking about getting a repro for the right side and try it and if it fits well I'll have it painted and put it on
I also believe that MOST cars came off the line better than MOST restored cars do.

FYI Guys: MY fenders are "Ford Tooling" and it turns out that the repro headlight door fits perfect on the right side while the original Ford door on the left side doesn't

Not everyone has the abilities or wants to get and use original sheet metal, I am perfectly satisfied with my Ford Tooling fenders and hood, but used NOS (from the early 70s-red primer) full quarters....

Hey Guys,
Doing a non concourse restoration on my wife's 65 and found that the headlight doors are a fraction of an inch short in the internal triangular face that is seen at the inner top once the hood is open. This area is also what aligns with the inner fold of the top of the fender when you look down on the fender, hood and headlight door. I'm thinking of aluminium welding a plate on to the headlight door to increase the thickness. Will this work?

Are all the parts Ford OEM?  I would look for another headlight door.

I'm not 100% sure here but since the headlight door is cast potmetal I don't think you can weld aluminum to it. I could be wrong. I concur with Charles, look for another (several!).

I just measured my relatively untouched Oct 65 San Jose Fastback and it has the same gap as yours, about 3/32 inch. Your call -

I ended up gluing the aluminum piece in with a special two part glue used in the automotive industry given to me by my panel beater. I was then able to slightly file and sand it to give me what I wanted. Very happy with the result.
